Kevlar® Armored DavidYr1 Leather Chest - Pics
David's jacket that is currently used is a size 48 and weighs 9 lbs. Here are all 52 pieces of the epoxy-Kevlar® armor that were made and added, including inside elements that extend down the middle of the back. All elements weigh 4 lbs, total, and all but the emblem are backed with glued-on black felt for a little padding and comfort. The emblem is smoother molded and finished than the rest; and is also Plasti Dipped and Velcroed® on, with some superglued elastic holding the halves together in back (Brin's idea - thanks, Big Guy!).
Here is the finished jacket, with all the armor Industrial-Strength Velcroed in place, mostly between leather layers except for the emblem and abs elements (the latter are Velcroed inside and also covered with 1.5"-wide, black vinyl tape). The project turned out doable and flexible enough, but too warm through 5 hours of Halloween wearing.
After these pics, about 140+ square inches of vents were cut in the accordion-like ribbing sections along the lower sides and inner arms – and without cutting through the inner layers of black and satin cloth lining. Each vent is 1.25" x 0.75", and separated from adjacent vents by at least 0.75". We'll see how it works and feels when next wearing the entire functional suit.

Just curious, how much ballistic protection does the kevlar provide? I thought there was a previous post that said the kevlar panels would not stop a bullet. If so, what protection do they provide? This is just for information purposes, I'm too old and fat to do any crime busting even if I was smart enough to avoid going to jail over it. I love the 'real world' applications and love to see your posts on how to make things realistic. Thanks

Knife and big stick proof I'd say.
with damage limitation on bullets as long as they dont shoot through the vent.
Could you build in some air-con?
The fan and motor assembly on my laptop is about the size of a pack of cigarettes and weighs about the same but the extra weight of a battery might push it over the werable limit.

There's vulnerability in a number of places on a Level 3 functional suit like this one. Since Batman never has been and never should be completely invulnerable, the strategy should balance agility/protection/comfort/looks and "playing 4 quarters of football" (except for the cape). Here's a pic (Halloween 2005 in Pasadena Old Town) of the full 37-lb suit that also includes e-K cowl/arm/groin/leg/knee/boot armor, Nomex® cape/tights/balaclava face mask, functional e-K buckle-casing/steel compartments and hinges utility belt with working aluminum cylinders, and electronic listener and 2-way voice-activated radio in the vented cowl. (Batgirl's outfit is strictly cosmetic, but her cowl is also vented and she was very comfortable the whole evening.)
Nice suggestion on potential air-con, Jokerscrowbar. I'll look into it.

This sort of idea with a laptop fan and the freezer packs from a cool bag would be portable
but would need constant replacements of batteries and cool packs.
also a freezer pack vest is a 'cool' idea.

Thanks GA, and for making me re-tally the weight. Even the Size 48 makes it kinda snug to add internal BPV flex Kevlar 29 panels, so those are not installed. Here's the current weight breakdown:
- Latex Cowl, e-K armored, electronic listener and 2-way radio – 3 lbs.
- Leather Torso, e-K armored – 13 lbs.
- BK3.1 Utility Belt, steel compartments/buckle/latch/hinges, e-K buckle casing, Aluminum cylinders – 4.5 lbs.
- Gloves and e-K Forearm and Elbow Guards – 2.5 lbs.
- Nomex chest & leg Tights and Balaclava, and hard Kevlar Athletic Cup – 0.5 lbs.
- Nomex Cape, including 2 – 21" x 0.375" diam. Aluminum rods – 3.0 lbs.
- e-K Thigh and Knee Guards – 3.0 lbs.
- e-K armored vinyl Boots, including molded leg and instep guards – 7.5 lbs.
Total: 37.0 lbs, or 29.5 lbs excluding boots.

That is a tre' cool jacket but it sounds like you are concerned with excess weight. Have you thought about only using the Kevlar in areas that could sustain possible critical damage to allow you to protect basically the major organs and arteries? Is there something that could be used that is lighter weight but offers limited protection to the arms, shoulders, and legs, the areas that aren't as susceptible to life threatening injuries? Looking at your list of items I can say with absolute certainty that the Kevlar cup is a must.
