How To Fill Your Cowl's Ears
What's the best way to fill the ears?
I've tried latex and silicon sealant... and neither of them have set properly.
Any other ideas?

I used the (crayola magic foam) from wal-mart or target.It has plenty of drying time and isn't sticky or anything. good luck :signal

What I did was take a piece of wire coat hanger & shaped it to the shape of the ear. I shaped the wire with needle nosed pliers so I could get a nice sharp point at the tip of the ear. I also rolled the ends under so as not to have a "head-poker" inside my cowl. I used only one piece of wire to fill the creases of the ear.
If you lay it flat (the wire piece), it is basically a 2-d shape of the ear that fits into the front and back creases and holds the shape. I used this as a sort of armature on which I put Crayola Model Magic.
Once I had the basic shape and fullness I wanted, I then inserted this into the ear & shaped the clay while inside the ear until I was satisfied & then placed it on a stand to dry.
The cool thing about the Model Magic clay is that it air dries, and almost takes on a sort of foam-like consistency. It gives decent rigidity, yet is lightweight and stays slightly flexible so you can still shape it some.
It takes a while to dry inside the cowl ears because not much air can get in (it took mine a week or so). With the wire inside, you can bend it to get the shape you want even after it dries.
This was suggested to me by several of the brothers here and it worked great for me. I don't have any pictures yet, as I'm still in the process, but I promise to post them as soon as this is ready.
I'm sure there are other good suggestions out there, so bring em on guys!

I use expanding foam polyfilla avaiable in most hardware stores.Its a bit tricky but it works great and sets overnight.
Also because its foam it is very light!

Yeah I used the expanding foam on a Rubies B & R cowl (boy did it need it!) and it worked a treat.
I suspended the cowl between a couple of chairs with clothes pegs, sprayed in the foam, then used a few books to get the ears in the right shape, waited for the stuff to set for 24 hrs then used a craft knife and a file to trim back the overspill, bingo.
One word of warning! It seems that the stuff air dried on the exposed areas and set hard, capping the ears off. But the rest of the foam was still expanding, at one point I thought the ears may expand too much and pop, but they seemed to settle down, and actually improved the look of the ears (even that bit in the right ear that always seems stuck to itself at the tip opened up). SO I don't know if rather than filling them up in one go it might be better to slowly fill the ears, letting the foam expand as it goes. :hey

I have used that polyfilla expanding foam also for various things - it works a treat but it does expand a LOT so be wary of amounts and do some tests first.
I have some of the aforementioned crayola magic foam that I brought back from the USA so I could spare a couple of 70g bags if you need ?

I used the (crayola magic foam) too, and it's perfect. Takes awhile to dry hard, but it works. I also used it in the forehead area to make it feel more like a helmet and it does.

Thanks for the advice everyone. Luckily, I'm in the YOO-ESS-OV-AYE at the moment and found some of the Crayola stuff on clearance in Rite Aid.
What's the point of a two-way radio? I have no friends to talk to :ohwell
