Fiberglass Skull Caps


I know that the Adam West mask, and I think the DareDevil mask had a fiberglass shell that kept the shape of the mask. How would one go about making one of these? I have a Flash costume that I've been working on, and I want to mount the ear wings onto a fiberglass shell. Thanks!

best suggestion would be make one against a lifecast of your skull....

two/three layers of gelcoat,a sheet of fiberglass laid down after being cut to fit really smoothly over your skull and then two more coats of gel

trim in the desired shape, sand alittle to make sure there arent any bumps that would show thru

and your there


just follow all the safety and health procedures for working with fiberglass
cause it itches like crazy in your skin and does wonders for the lungs

So is a gel coat laying down the resin, letting it dry, then applying another coat? Or is it letting the resin turn into gel, adding another coat, letting that turn into gel, then putting the fiberglass ontop of both so that it soakes up the two layers of gel? I get the general process though. thanks a lot!

good question, it shows you're thinking There is also a type of resin referred to as gel coat, which I've never used.

I just usually mix up a thickish paste of polyester resin and talc with a little pigment for my gel coats.

To address your question, it depends on the type of resin you have. Some resins have a wax added to them that floats to the surface as it's setting to seal out moisture and must be sanded off, so letting it dry might not be a good idea unless you want to sand it first.

Personally, I would PVA the lifecast after sealing it, then mix up my home made" gel coat" apply that, let it set into a gel, and use either two layers of a lightweight cloth or mat, and use another coat of the gel or bondo to smooth out the surface.


Of course, if you know someone with a vacuformer, you could save your body some wear and tear by vacuforming something like PETG over the lifecast. http://k-mac-plastics.net/petg-sheet.htm
