Actually the car has a gasoline engine so all he'll have to do is fill 'er up. (Or have me do it, he is only 4!)
This is pretty much the same method one would use to create a full size car body. You'd probably want to use more plywood to make it stronger. I've seen boats made out of nothing more than plywood, body filler and a lot of sanding. I like the foam because it's so easy to shape, although I will be covering everything with body filler.
If I were to build a full size vehicle, I wouldn't build it over the frame of the car. Instead, I would cut a series of profiles of the the car and sandwich them together for the general shape and then proceed to sand shape it from there. This would be very similar to the method that sg1tar used - Project Bat although he used more of an "egg crate" technique where you also create profiles, but they are spaced further apart and then you fill in the gaps.
