I cut the shape, heat formed it. Then drew a line with pen where I wanted the indent to be all the way around the piece. I then took a dremel with a sanding drum and etched it in and smoothed it out. Bigbat has a nice tutorial of sorts with pictures showing the process if you want to view it. :)

Decided to just make the other side this morning. Was trying to get a good crease between the pecks but the contact cement kept pulling apart when I flexed it too much... might have to angle my cuts a little if I decide to redo it. I went the lazy route on this and just beveled the crease between the pecs with the dremel. Still needs a lot of touching up... Logo again tacked on digitally

Hey Jerry it looks great. If you do decide to do it over try using loctite super glue gel to glue them together. That WILL hold them together even when you flex.

Thanks for the tip Floyd. :)
I forgot to post my design process in case anyone was interested. First took to sketching on paper.

Then I took a picture of my mannequin and started sketching on it via my iPhone until I got a design I was happy with.

Then I covered half my mannequin torso in duct tape and drew the templates I wanted to make and cut them out... Traced them to card stock.. Then finally to foam.
Unfortunately I didn't photograph that process but hopefully if you have a mannequin you know what I mean. Hope that's helpful to someone. Now to start on the abdomen...

Ugh... The perfectionist in me is comparing this to the sketch and it's bothering me now. Think I'm going to redo it and make another attempt. As you can see the lower half of the pectorals on the proto-build is too rounded in comparison to the sketch. I think the shaper curves in the sketch make the armor look more aggressive imo so I want to see if I can get it more accurate. Then I'll compare the two and see which looks better.

Success! This one came out a lot more like my sketch and daddy likey... I'll do the other side tomorrow. Got some other projects to work on tonight before I get back to mine.

Wish I had more time to work on this... Fortunately I was able to finish the chest using my new template. I'm loving the look. Much more akin to my original sketch.

Just a comparison... To me there is no contest which is better. Love the sharp lines on the new chest template. The rounded pectorals just weren't doing it for me. Now it's time to push forward. :)
